Why Design Schedules Break Down

Pattern 1: Optimistic estimates. “This should take a day” turns into three days in practice. Mechanical design work consistently takes 1.5–2× the initial estimate when verification, rework, and coordination are included.

Pattern 2: No buffer. A schedule with no slack fails when the first interruption arrives. In a design environment, interruptions are not exceptions — they are the normal state.

Pattern 3: No progress monitoring. Creating a schedule provides a false sense of control. A schedule that is not checked weekly becomes irrelevant.

Habit 1: Decompose Tasks Before Estimating

Estimating a task as “produce 3 drawings” produces a poor estimate. Decomposing it produces a better one:

  • Design review and sketch validation: 2 hrs
  • 3D modeling (per drawing): 3 hrs × 3 = 9 hrs
  • Drafting (per drawing): 2 hrs × 3 = 6 hrs

Set intermediate milestones by working backwards from the final deadline:

  • If behind, is there still time to recover before the deadline?
  • If recovery requires help or schedule adjustment, who needs to know now?

Raising a schedule concern on Wednesday gives options. Raising it on Friday eliminates them.

Habit 4: Build Interruption Buffer Into Every Day

Do not schedule every work hour. A realistic daily plan includes an explicit interruption buffer:

  • 08:30–09:00: Email, task list review
  • 09:00–12:00: Primary design work
  • 13:00–14:00: Interruption buffer (change requests, urgent queries)
  • 14:00–17:00: Primary design work (continued)
  • 17:00–17:30: Plan review, update task list

When the buffer hour is not used by interruptions, it becomes additional design time. When it is used, the main work block is protected.
